Metal 3D printing has quietly moved from aerospace labs into everyday product development, and Direct Metal Laser Sintering (DMLS) is the technology making it happen. Instead of machining a part from a solid billet or paying for casting tooling, DMLS builds fully dense metal parts layer by layer directly from a CAD file. Here’s how the process works, what it typically costs, and how to know whether it’s the right choice for your project.

How DMLS Metal 3D Printing Works

A DMLS machine spreads an extremely thin layer of metal powder across a build plate, then a high-powered laser traces the cross-section of your part, fusing the powder into solid metal. The plate drops down, fresh powder is spread, and the laser fuses the next slice. Repeat a few thousand times and you have a solid metal part embedded in a cake of loose powder.

After printing, parts go through post-processing: stress-relief heat treatment, removal from the build plate, support removal, and often bead blasting or machining of critical surfaces. That finishing work matters. A raw DMLS part has a slightly grainy surface, while a finished one can look and perform like a machined component.

What Metals Can Be 3D Printed?

The most common DMLS materials cover the majority of real-world applications. Stainless steel (17-4 PH and 316L) handles strong, corrosion-resistant functional parts. Aluminum (AlSi10Mg) is the go-to for lightweight brackets, housings, and heat-dissipating components. Titanium (Ti64) serves aerospace and medical applications where strength-to-weight ratio justifies the cost. Inconel survives high-temperature environments like turbines and exhaust systems, and cobalt-chrome covers dental and specialty work.

Printed parts are fully dense, with mechanical properties generally comparable to cast metal, so DMLS is used for end-use hardware, not just prototypes.

How Much Does Metal 3D Printing Cost?

DMLS is the most expensive of the mainstream 3D printing technologies, and material volume drives most of the price. As a general guide, small stainless steel parts often start in the low hundreds of dollars, palm-sized functional components commonly run several hundred to over a thousand dollars, and larger or titanium parts can climb well beyond that. Post-processing, tight-tolerance machining, and inspection requirements add cost.

That sounds steep next to an FDM print, but compare it to the alternatives: CNC machining a complex geometry from titanium, or paying for casting tooling on a ten-piece run. For low volumes and complex shapes, DMLS frequently wins.

When DMLS Is Worth It, and When It Isn’t

Choose DMLS when:

Your part has internal channels, lattices, or organic geometry that can’t be machined. You need a functional metal prototype or a short production run without tooling. Weight reduction matters and you want a topology-optimized design. Or you’re consolidating an assembly of several machined pieces into a single printed part.

Consider another route when:

The part is a simple shape, where CNC machining will be cheaper and faster. You need hundreds or thousands of units, where casting or machining scales better. Or a strong plastic will do the job: SLS nylon and carbon-fiber-filled materials handle many “metal” applications at a fraction of the price.
